She survives and if your a guy she falls in love with you.She may die depending on what you say on the Star Forge planet. If you stay on the light side, and try to persuade her back to the light side, she will fly off to the Star Forge. In the Star Forge when you meet her again, you can either kill her or turn her back to the light side.
Wait until you've found Bastila. After that, you should be leveled up enough to fight him. For fighting him: Use a sword because he is really good with guns.
Lord Darth Nihilus (according to "The Record of Sith dignities") did not have his face "removed". His species is Noalark, the sith species other than Maraluka. Nihilus's face is still there but, it is not of Human features. the black behind his mask is a Royal Face Cloak from the Royal Family he was born from. And the mask was made after the Jedi Civil War. The mask was constructed after Malak and Revan fought and both died. After appearing from hiding, Nihilus went to Malachor 5 and took Revan's skull (Revan was the "all-mighty sith back then) and constructed a mask from it (now Nihilus's "face") a few years later he under-took an Apprentice named Visas-Marr, a maraluka, after feeding on her planet. ("The Maraluka world" as Kreia put's it in Kotor2, was the world that the jedi went to meet on the feeling of the "hole in the force"). I'n Kotor1 and Kotor2 you can see Nihilus making this Mask. Bastila is only referenced twice, and as a passing matter. She is not anywhere else in the game. If the player chooses that revan was good, bastila is seen with admiral onasi in a brief cinematic, and if revan was evil, then she appears in a hologram on korriban.
You can't legitimately get Revan as a party member.

You must complete the "Bastila's Mother" sidequest, then talk to her until you get that option (Be nice). If you are on the PC version you must not converse with her afterwards or the extra dialog options on Rakata Prime and the Star Forge will not appear (bug).

Sorry you play as a Jedi Exile instead, Revan has left for unknown space to combat the "true Sith" and he never returns. You do see his companions though (HK-47 AND T3-M4 Canderous now called Mandalore are in your party and you can meet Carth and Bastila briefly)
